Although some manufacturers have moved operations completely offshore, others are retaining a few production facilities in the United States to manufacture products requiring a quick turnaround time.

While manufacturing in Asia remains substantial, the growth of apparel manufacturing in Mexico and the Caribbean has been significant due to the North American Free Trade Agreement (NAFTA) and the lowering of tariffs. Apparel assembled in Mexico and the Caribbean nations from fabric formed and cut in the United States accounted for 27% of all apparel imports in 1998, up from 9% in 1990.

With an improved economic outlook, Asian currencies have strengthened against the U.S. dollar over the past year. For example, the Thai bhat and Korean won appreciated 13% and 20%, respectively, from June 2013 to June 2014. While this has benefited U.S. exports somewhat, it has put pricing pressures on imported Asian goods. For the vast amount of goods manufactured in China, however, no such benefit is currently expected, as this country’s currency has remained fixed in value versus the U.S. dollar.

Leaner inventories, but continued pricing pressures

After several years of inventory build-ups, the apparel industry’s inventory-to-sales ratio declined steeply in 2008, and through 2010 it remained near its lowest levels in 16 years. According to the U.S. Department of Commerce, the inventory-to-sales ratio was 1.49 as of May 2016, significantly below the 1.74 of a year earlier.

After several difficult years and many bankruptcies in the early 2010s, the apparel industry is relatively healthier overall, and its lower inventory levels are a sign of that. Despite the lean inventories, however, prices of women’s apparel declined in the first 6 months of 2015, compared with year-earlier levels, after rising slightly in 1998. S&P’s still expects some degree of apparel pricing pressure to persist in the near future. Intensifying competition doesn’t bode well for apparel manufacturers’ ability to raise prices. Companies are continually searching around the globe for cheaper sourcing and are looking for ways to cut operating costs. Consumers are also very value conscious-they want quality merchandise at the lowest possible price. This trend is evident in the successful growth of off-price retail stores.

Modest growth in ’16

As with most mature industries, the apparel and footwear industries are experiencing intense competition and pricing pressures, while facing the need for constant product innovation. However, these industries are enjoying a great economic cycle, with low interest rates, low unemployment, strong consumer confidence, and a low savings rate. Consumers are continuing to spend at a healthy clip. As a result, S&Ps expects sales for the apparel industry to rise about 4% in 2016. We believe that maker’s with strong brand recognition and those that are closely in tune with consumers’ needs will enjoy average growth. The footwear industry faces a tougher environment, however, considering the still-high inventory levels and low-margin price points. 

Apparel outlook still positive

Although S&P’s doesn’t expect the economy and consumer spending to sustain growth forever, we expect the overall apparel industry to continue to post-modest gains through 2016. Among apparel makers, we expect the best performances to come from companies with strong brand recognition, such as Tommy Hilfiger Inc., Gap, Abercrombie & Fitch, and Jones Apparel Group Inc. As more and more companies have adopted casual attire in the workplace, the trend toward casual dressing continues. This has sustained the need for men and women to establish new wardrobes or alter their existing ones. S&P’s believes this has had more of an effect in the men’s segment, as evidenced by the higher growth rate in sales of that segment in the past year. Eventually, the casual trend will slow to a level of demand that satisfies basic replenishment needs, but for now we expect heightened consumer confidence to encourage spending beyond basic needs. Current career offerings have less structured looks, and consumers have favorably received these.

S&P’s expects the branded apparel companies that sell to the department store channel of distribution to grow somewhat faster than the overall industry. In addition to favorable demographic trends, this segment is benefiting from its strength in design and marketing, which has led to a high consumer awareness of and demand for branded apparel. Nonetheless, because there’s little pent-up demand for apparel, the need for freshness is still a vital part of keeping customers interested.

In response to a challenging and saturated domestic market with slower growth prospects, S&P’s expects that companies with strong brands will increasingly turn to international markets for growth. Companies are hoping that the international consumer’s interest in the U.S. lifestyle will translate into sales of brands that represent that lifestyle. Many companies as a significant growth area see Europe, and Asia appears to be recovering from the economic turmoil experienced in the past couple of years.

Apparel companies have been quick to recognize the importance of the youth market and have started to establish product lines to target this group. Generation Y–those individuals between four and 21 years of age–is a large demographic group with considerable spending power. This group is also significant in setting styles and trends that influence the styles for older consumers.

The current environment of abundant supply, consolidation, and intense competition has forced companies to maximize profits, not only for growth but for survival as well. Companies are constantly searching for ways to maximize efficiencies, cut costs, and increase sales. S&P’s believes this improved condition of apparel companies has positioned the successful ones for a greater degree of growth and should serve to develop a healthier industry.

Buy now, wear now

In the past, consumers purchased apparel and footwear for the upcoming season when retail stores decided it was best to carry the merchandise, usually months in advance. Times are changing, however, consumers are buying apparel and footwear closer to or during the season. The industry has had to adjust to this trend, or risk losing sales and carrying unwanted inventory. Companies have had to shorten design, development, production, and distribution cycles.

In order to stay in tune with consumer needs and trends and to aid in product planning, companies have established internal teams or have hired firms to gather feedback from relevant consumer groups. For example, Tommy Hilfiger recently established what it calls Quick Response Capsules (QRC), teams of designers and production staff to work in collaboration with retail stores to bring out fresh, new fashions within a month. When Nike recently reorganized its apparel division, it created a strategic response division to monitor consumer trends. Other companies are doing this as well.

At the moment, a few apparel companies are using domestic plants to fulfill small orders for fresh products. Although indications now are that most merchandise will continue to be sources offshore, some seasonal/special items may need to be produced domestically. If such demand increases, there may be some benefit to the rapidly shrinking domestic production industry. This buy now, wear now trend is a manifestation of the power that consumers now have in the mature apparel and footwear industries. Consumers dictate price, location, styles, and time of purchase more, something we don’t see changing anytime soon.

In a market where consumers are barraged by advertising and marketing campaigns delivering an onslaught of lifestyle and fashion messages, a brand name is a powerful weapon. Brands have become an increasingly significant factor in apparel and footwear. Many consumers have less time to shop an are spending their disposable income more carefully. Established brand names, with their quality image, make the shopping experience easier and faster for many consumers. For manufacturers, brands build consumer loyalty, which translates into repeat business.

Many established brand manufacturers, such as Tommy Hilfiger, Polo Ralph Lauren Corp., Jones Apparel, Liz Claiborne Inc., and Nautica Enterprises Inc., are leveraging their existing brand names by adding various accessory lines, such as sunglasses, watches, fragrances, wallets, and footwear. Jones Apparel’s recent acquisition of shoe retailer Nine West Group Inc. was a strategic move aimed at broadening the company’s product lines and creating opportunities to cross-sell products between the two brands. However, most companies choose to extend their product lines through licensing. Most recently, Tommy Hilfiger announced new licensing deals to market jewelry, hosiery and, most notably, watches through Movado.

If a new product line doesn’t live up to the quality standards that consumers have come to expect from the brand name, the brand’s image can be tarnished. According to estimates from the American Apparel Manufacturers Association (AAMA), an industry trade group based in Arlington, Virginia, the dollar value of domestic apparel production was $39 billion at the wholesale level in 2014 (latest available), which was less than the $46 billion (U.S. wholesale value) of goods imported into the United States. In addition, $15 billion of goods were produced in both the United States and other countries.

The U.S. apparel market can be divided into two tiers: national brands and other apparel. National brands are produced by approximately 20 sizable companies and currently account for some 30% of all U.S. wholesale apparel sales. The second tier, accounting for 70% of all apparel distributed, comprises small brands and store (or private-label) goods.

Apparel is sold at a variety of retail outlets. Based on data from NPD Group, discount stores, off-price retailers, and factory outlets accounted for 30% of 2015 apparel sales, while specialty stores and department stores accounted for 22% and 18%, respectively. Another 17% were sold at major chains, and direct mail/catalogs accounted for 6%. The remaining 7% of apparel sales occurred through other means of distribution.

2 – Trade shows – Connect with designers and make manufacturing deals at trade shows. We will keep very good records of the cost of the trade show and the profit from going there. We must cover our costs and make 1 or 2 percent of sales or it is not worth it. 

3 – Public Relations – Keep the cost low and measure by overall sales. These are hard to see and measure directly. They fall under branding and will be seen in sales and Twitter and Facebook. We need to be on people’s minds, have them speaking about us. 

4 – Website. These are measured by page views and links and sharing and our sales on our site. We want 80 percent of the people who search for us and view our clothes to turn into online sales. Technology allows us to keep track of if they drop out and what point in the process. We will have sales people on chat standing by to help.

Even though, in essence, apparel production is not a very complicated process, there are stages we need to see through carefully before garments can be sent out for production successfully. Each and every one of these steps comes with a fair share of sample making, testing, and adjusting.

There are several ways to go about garment sampling and it’s important to know and understand the different kinds that exist to see which ones work best for your production needs.

But it basically constitutes the characteristics of a salable good that determine its desirability and which can be controlled by a manufacturer to meet certain basic requirements.

Most businesses that produce goods for sale have a product quality or assurance department that monitors outgoing products for consumer acceptability.

Quality Control is focused on the product. It is generally understood as assessing the quality of products upon completing manufacturing and after being classified into acceptable and unacceptable categories where checking of the actual results are done to ensure that things are as expected.

Pre-production sample order terms

Developing pre-production samples is the only way to truly test the viability of a new design, and the manufacturers capability to produce it. It’s also a minefield, that can cost you months, sometimes up to a year, in lost time if not managed properly. The first step of the pre-production sample development is to draft Sample Order Terms . A well drafted document can save you thousands of dollars in development costs, and prevent severe delays caused by never ending sample revisions.

To draft a Sample Order Terms Documents make sure to include the following details:

  • Product details like CAD files, Bill of Materials , color codes, size table, etc.
  • All applicable product regulations, including technical standards and substance restrictions, must be communicated to the manufacturer before they get started on the samples.
  • Product packaging and labelling requirements.

Samples rarely come out perfectly on the first try. Depending on the product and its complexity, two to three revisions are to be expected. However, you don’t want to end up in a situation where the supplier is asking you for more money, because they failed to get your approval on the pre-production samples.   • Your planned number of sample revisions.
  • Revision cost terms.
  • Sample revision time.
  • Refund terms in case if the supplier fails to produce sample within the requested time.

In general, all labels for products imported into US have to include:

Competitive Analysis

Your competitive analysis should identify the indirect and direct competitors your business faces and then focus on the latter.

Direct competitors are other clothing line businesses targeting the same products and customers as you. Indirect competitors are other options that customers have to purchase from you that aren’t direct competitors. For example, an indirect competitor to a sweatpants manufacturer is a company that manufactures jeans as the two are substitute products.

With regards to direct competition, you want to detail the other clothing line businesses with which you compete. For each such competitor, provide an overview of their businesses and document their strengths and weaknesses. Unless you once worked at your competitors’ businesses, it will be impossible to know everything about them. But you should be able to find out key things about them such as:

  • What types of customers do they serve?
  • What products do they offer?
  • What is their pricing (premium, low, etc.)?
  • What are they good at?
  • What are their weaknesses?

With regards to the last two questions, think about your answers from the customers’ perspective. Looking at online reviews of your competitors can provide great insight here.

The final part of your competitive analysis section is to document your areas of competitive advantage. For example:

  • Will you provide superior clothing line products?
  • Will you provide clothing line products that your competitors don’t offer?
  • Will you make it easier or faster for customers to acquire your products?
  • Will you provide better customer service?
  • Will you offer better pricing?

Think about ways you will outperform your competition and document them in this section of your plan.

Marketing Plan

Traditionally, a marketing plan includes the four P’s: Product, Price, Place, and Promotion. For a clothing line business plan, your marketing plan should include the following:

Product: in the product section you should reiterate the type of clothing line that you documented in your Company Analysis. Then, detail the specific products you will be offering.

Price: Document the prices you will offer and how they compare to your competitors. Essentially in the product and price sub-sections of your marketing plan, you are presenting the menu of apparel items you offer and their prices.

Place: Place refers to the location of your clothing line. Document your location and mention how the location will impact your success particularly if you are targeting a specific geographic region.

Promotions: the final part of your clothing line marketing plan is the promotions section. Here you will document how you will drive customers to purchase your clothing. The following are some promotional methods you might consider:

  • Operating a retail store and/or online store
  • Advertising in local papers and magazines
  • Reaching out to bloggers and websites
  • Partnerships with other companies
  • Radio or TV advertising
  • Event marketing
  • Social media marketing
  • Pay Per Click advertising

Operations Plan

While the earlier sections of your business plan explained your goals, your operations plan describes how you will meet them. Your operations plan should have two distinct sections as follows.

Everyday short-term processes include all of the tasks involved in running your clothing line such as designing clothing, manufacturing, procuring supplies, managing inventory, etc.

Long-term goals are the milestones you hope to achieve. These could include the dates when you expect to sell your 1,000th item, or when you hope to reach $X in sales. It could also be when you expect to hire your Xth employee or launch a new clothing line.

Management Team

To demonstrate your clothing line’s ability to succeed as a business, a strong management team is essential. Highlight your key players’ backgrounds, emphasizing those skills and experiences that prove their ability to grow a company.

Ideally, you and/or your team members have direct experience in the clothing line business. If so, highlight this experience and expertise. But also highlight any experience that you think will help your business succeed.

If your team is lacking, consider assembling an advisory board. An advisory board would include 2 to 8 individuals who would act like mentors to your business. They would help answer questions and provide strategic guidance. If needed, look for advisory board members with experience in clothing line businesses and/or successfully running retail and small businesses.

Financial Plan

Your financial plan should include your 5-year financial statement broken out both monthly or quarterly for the first year and then annually. Your financial statements include your income statement, balance sheet, and cash flow statements. The graph below is an example of the financial projections for a clothing line business.

In developing your income statement, you need to devise assumptions. For example, will you sell 100 items per day or 200? And will sales grow by 2% or 10% per year? As you can imagine, your choice of assumptions will greatly impact the financial forecasts for your business. As much as possible, conduct research to try to root your assumptions in reality.

Balance Sheets : While balance sheets include much information, to simplify them to the key items you need to know about, balance sheets show your assets and liabilities. For instance, if you spend $100,000 on building out your clothing line design shop, that will not give you immediate profits. Rather it is an asset that will hopefully help you generate profits for years to come. Likewise, if a bank writes you a check for $100.000, you don’t need to pay it back immediately. Rather, that is a liability you will pay back over time.

Cash Flow Statement : Your cash flow statement will help determine how much money you need to start or grow your business, and make sure you never run out of money. What most entrepreneurs and business owners don’t realize is that you can turn a profit but run out of money and go bankrupt. For example, let’s say a retailer approached you with a massive $100,000 contract to design and manufacture apparel for them. And that doing so would cost you $50,000 to fulfill. Well, in most cases, you would have to pay that $50,000 now for supplies, employee salaries, etc. But let’s say the company didn’t pay you for 180 days. During that 180 day period, you could run out of money.

In developing your Income Statement and Balance Sheets be sure to include several of the key costs needed in starting or growing a clothing line:

  • Design house and/or manufacturing facility build-out including design fees, construction, etc.
  • Cost of equipment like sewing machines, etc.
  • Cost of supplies/inventory
  • Payroll or salaries paid to staff
  • Business insurance
  • Taxes and permits
  • Legal expenses

Attach your full financial projections in the appendix of your plan along with any supporting documents that make your plan more compelling. For example, you might include some of your apparel designs.

RFID in Manufacturing

Most manufacturers are aware of the benefits that radio frequency identification (RFID) can bring to the supply chain, but they often overlook the technology’s opportunity in manufacturing processes. RFID can address numerous manufacturing challenges, including security, quality control, production execution and asset management. When implementing the technology in a manufacturing environment, however, the key is not the tag, the reader or the part identification. Rather, it is the data that can be obtained. The objective is to use RFID to become a data-enabled enterprise, a manufacturer that obtains data and uses the information to further its competitive edge.

Production processes are typically in a better position to harness the value and positive return on investment provided by RFID-collected data because they take place in a closed-loop environment where the RFID investment ó the tags ó is repeatedly used. Users can also take advantage of the existing process automation infrastructure inherent in most manufacturing facilities. RFID can bridge the gap between manufacturing execution systems (MES), enterprise resource planning (ERP) systems and the production floor. The technology has the ability to provide the enabling data at a much greater level of accuracy, timeliness and detail than other alternatives.

The following are some examples of how RFID can be applied in the manufacturing environment.

Security RFID can be used to control various aspects of security on the plant floor. It can replace the need for passwords for process control and parameter changes. It can assist in applications where there are issues with operators logging in and leaving; multiple operators working from the same node with different security requirements; or supervisors forgetting to log out. RFID can link the user, machine and task together to verify that only qualified people are maintaining and operating the equipment. It can also allow users to track which employees have done which task, as a means of controlling quality and safety.

OPEL, a car manufacturer in Europe owned by General Motors, uses RFID to solve security issues. Its production process requires that systems and computers be specially configured via about 650 programs to initiate different production steps. Today, each worker has a glass transponder on a key ring. The glass shell protects against dirt, moisture, impact and temperature. If an individual wants access to the control panel of a particular machine, the personís transponder must be verified by the reader before new data can be entered. Using RFID, the company achieved its goals of reducing input errors, monitoring and logging security and task information, and protecting sensitive system data. Changes are time- and date-stamped with the tag ID, creating a historical log for root cause analysis in the event of problems.

Quality control Companies are continually looking for ways to improve quality. When a process requires certain materials, when formulations dictate certain aspects of manufacturing, or when sensitive materials can expire from exposure to excessive heat or elapsed time, RFID may be the solution. RFID tags can track products through production, reporting data as required at critical stages. In addition, data enabled by RFID can meet Six Sigma or Kaizen real-time data requirements for statistical and root cause analysis.

For validation, RFID can provide the data needed to ensure clean-in-place (CIP) or sterilization has occurred. In the life sciences industry, it is not uncommon for work orders to be paper-based, especially with critical documents for validation and history. Tags embedded directly onto documents can become an automatic, reliable method for creating the work order audit trail and ensuring the correct process of the work order.

A pharmaceutical company uses RFID for process monitoring and validation. During production, 1,000 bottles are loaded onto metal racks, which are moved into an autoclave for sterilization at 120 C. If there is any doubt about correct time or temperature of sterilization, the complete batch must be destroyed. Previously, product tracking and control measures were done manually, which allowed room for error. To solve this problem, the company installed a conveyor system to automatically move the racks. RFID tags are used to track and validate each rack through sterilization, operating within various environmental constraints including high heat, line of sight and stainless steel racking.

Production execution RFID can also provide users with the real-time data needed in production execution. Consider applications where it is critical to ensure correct labour, machine, tool, materials and components are available and ready. The read-write capabilities of RFID can be used to control, modify and reconfigure production steps based on inbound materials and assemblies. For example, BMW needed flexible automobile assembly in a plant where every car is assembled according to the purchaser’s custom order. With varying options for colour, engine, trim and tires, there could be hundreds of variations in the line. The solution BMW is using is to attach RFID tags, programmed with each vehicle’s specifications, to the skid that carries each car. As the skid moves through each station, the operator or robot reads the information on the tag and manages the steps according to the data received.

Genealogy is a hot topic in many industries, especially food and life sciences, is the need for thorough product and material tracking and genealogy. Legal requirements, such as the United States FDA Public Health Security and Bioterrorism Preparedness and Response Act, mandate that food companies need to comply with product tracking throughout the supply chain. This, combined with other issues such as recalls, creates the need for increased visibility of raw ingredients through the manufacturing process. RFID can be used as an enabler for genealogical tracking by recording such relevant information as product identification, time-stamp, physical characteristics, lot numbers and disposition at each stop through the production process. It creates the ability to retrace when, where and under what circumstances a specific unit was made, and to identify manufacturing success or failure.

RFID can create finer data granularity over other types of data collection, right down to the batch, lot or item. Northern Fine Foods, a manufacturer of processed meats and cheeses, uses RFID for raw material and product tracking. Operators install RFID tags on the pallets or containers of raw ingredients when they are received from each supplier. The tags are integrated into a data tracking system that indicates which containers are to be used and when, with alerts if any container is nearing expiration. RFID is also used for their work in process (WIP) requirements. Once the ingredients are mixed, batches are placed in racks for cooking, chilling and aging. Tags are applied to these racks to automatically read and record at each production step, give information for the next step, and alert when the duration of a particular step is not correct.

Asset management Manufacturers pursue lean manufacturing and just-in-time methodologies to obtain the benefits of reduced inventory. Some manufacturers, however, build up inventory to handle unforeseen circumstances, or because they do not have an accurate representation of WIP. RFID can improve inventory visibility and tracking within the manufacturing operation. Asset utilization in a closed-loop system is often a great way to gain experience with RFID and drive overall equipment efficiency.

Another driver for equipment efficiency in highly automated facilities is through maintenance, repair and overhaul activities. These processes are supported by computerized maintenance and management system (CMMS) applications, and are becoming one of the top priority applications within facilities. RFID-enabled data can fulfill CMMS requirements of providing detailed, accurate and timely data. With RFID, many types of data can be ascertained, including location on the floor, usage or maintenance history, information on cleaning and sterilization, and validation for use for particular lines or ingredients.

Let goals be your guide When considering the implementation of RFID, it is essential to avoid the “tag first” approach–looking at tag capabilities and then trying to force it to fit into operations. Before examining any RFID project, manufacturing goals and data requirements need to be outlined. Ultimately, success comes not from the technology itself, but from how it is integrated into an enterprise’s systems and business processes to support overall operations and create that data-enabled enterprise.

Checklist for implementing data projects For an RFID project to succeed, it is necessary to approach the business problem and potential solution using a systems approach. RFID systems should be conceived, designed and implemented using a systematic development process in which end-users and specialists design RFID systems based on an analysis of the organization’s business requirements. At a basic level, the following eight-step process should be followed:

  • Clearly define the objectives: Establish goals to be achieved or problems to be solved.
  • Education and awareness: Get the functional organization involved to take ownership of the project.
  • Understand the functional process and benefits. The objective is to quantify and measure the benefits and establish the ROI.
  • Develop a plan for the data management.
  • Examine data collection, storage and business rules for data interpretation and how this data will be used to improve your current process.
  • Ensure that the project’­s objectives and cost profiles are aligned with overall company budgets and operational plans.
  • Establish the technology.
  • Do a pilot.
  • Analyse results and ROI.
  • Keep analysing and improving: Set up an ongoing process to monitor and adjust as changes occur in requirements or technology capabilities.

Manufacturing business plans for private nuclear reactor in Butte

A private nuclear power plant could come to Butte. The company behind the plan said it has backing from local government.

Butte-Silver Bow commissioners at a recent meeting were enthusiastic about the nuclear energy proposal from XGen Holdings and the manufacturing jobs it could bring.

Butte-Silver Bow Chief Executive J.P. Gallagher told commissioners he’d been working with the company for several months on the project and said the state was also aware of it.

“This is real. This is an opportunity for Butte-Silver Bow. It’s something I think I can stand behind and I can support,” Gallagher said.

XGen Holdings President Christian Barlow said he intends to purchase 160 acres of land west of Butte to headquarter his company and its manufacturing plants.

He said Westinghouse Electric Corporation agreed to build a small, modular nuclear reactor to power his operation. While discussing the proposal, Barlow told commissioners the following:

“We’ve already talked with the NRC, which is the federal regulation for nuclear power plants. We have talked with them; we have already been greenlit to build here. We do have NRC’s blessing. We’ve gone through a lot of that vetting process already.”

However, after the initial publication of this story, Nuclear Regulatory Commission public affairs officer Scott Burnell told MTPR the agency has not approved the nuclear reactor XGen Holdings described, and that the agency is not reviewing any applications for the reactor from XGen Holdings.

Burnell’s full statement is below:

“There are no applications for XGen before the NRC. There are no approvals from the NRC for the project XGen has described.

The NRC is in early discussions with Westinghouse for the designs that XGen has mentioned. Those are early discussions. There is no application under review for either design. For the micro-reactor that was part of the discussion, the NRC is in “pre-application” discussions with Westinghouse. The company is providing individual pieces of information that, in the future, could be part of an application. But there is nothing in front of the agency that would approve that design for use.”

MTPR reached out to XGen Holdings president Christian Barlow and Butte-Silver Bow Chief Executive J.P. Gallagher and requested clarification on Barlow’s comments.

XGen’s proposed manufacturing plants would build products used in night-vision goggles and air filtration.

Barlow also told commissioners that because the modular nuclear reactors are mobile and air-cooled, the county would not have to “deal with” waste.

Barlow said he intends to have the first reactors online by January 2026. State lawmakers in 2021 repealed a policy that required any proposal for nuclear power to go before voters.
